At a combined-cycle power plant, two gas turbines and their associated generators had run for more than 16 years on UNITROL 6000 excitation. During a planned maintenance outage, the operators reported intermittent loss of communication between the excitation control and several distributed I/O stations. The fault cleared on its own, then returned a few days later—the classic signature of a degrading bus interface.

Rather than wait for a hard failure that could force an unplanned generator outage, the maintenance team installed a spare ABB 3BHE022291R0101​ PCD230A unit alongside the existing one and reconfigured the X-power bus. Communication was immediately stabilised, and the suspect unit was then removed and sent for testing, which confirmed a failing internal power stage. Because the PCD230A​ is fully compatible with the earlier PCD230 revisions, the swap required no changes to cabinet wiring or control program. Over the following 24 months the plant recorded zero excitation-system bus interruptions. The lead commissioning engineer’s comment was that the PCD230A “is one of those small units you don’t think about until it costs you a turbine trip—keeping a tested one in the cubicle is cheap insurance.”
