In a high-speed packaging line, a pillow-pack machine equipped with eight servo axes suffered from synchronization drift and positioning errors due to aging drive systems, causing film cut-off misalignment and a scrap rate of 3%. Line engineers replaced the distributed drives with a S403M-PB master module paired with seven axis modules in a SERVOSTAR 400 multi-axis configuration.
The S403M-PB served a dual role: as the system’s main power entry and PROFIBUS communication gateway. Its integrated rectifier and 40W regenerative braking resistor supplied the 160–320V DC intermediate circuit for all eight axes, eliminating the complex wiring of independent power supplies per axis. Meanwhile, the S403M-PB exchanged position commands and status data with the host PLC via PROFIBUS DP, while coordinating synchronized operation of axis modules through the internal CANopen bus. Integrated electronic gearing and camming functions enabled hard real-time synchronization at the drive level, without requiring the host controller to send pulse commands axis-by-axis. After the retrofit, positioning accuracy stabilized within ±0.1mm, scrap rates dropped below 0.2%, and cabinet wiring volume decreased by approximately 60%.
